1. Confirm Your Machining Dimensions
The most common mistake when ordering this kit is assuming it fits a standard 1835cc (92mm) bore. Because this is the ''Thick Wall'' version, it is specifically designed to use the 94mm outer diameter footprint. Before you send your parts to the machine shop, clearly communicate that you are using a 92mm Thick Wall kit. The case must be bored to 97.2mm and the heads must be bored to 101.1mm. If you or your machinist bore the components for a standard 92mm kit, these cylinders will not fit. Using the 94mm boring specification allows for significantly more meat on the cylinder barrel, which is why this kit is so much more reliable than the thin-walled alternatives.
2. Precision Ring Gapping is Essential
Don''t ever install piston rings straight out of the box without checking the end gap. Even in a high-quality AA Pistons kit, manufacturing tolerances and the specific heat range of your engine build may require adjustments. Use a dedicated feeler gauge to check the gap of the top and second rings inside the cylinder they will be living in. For a standard street engine, a general rule of thumb is .004 inches of gap per inch of bore diameter. If the gap is too tight, the rings will expand when hot, touch ends, and cause catastrophic engine failure by breaking the piston lands. Taking an extra hour to file-fit your rings ensures your 1835cc build lasts for years.
3. Calculate Your Deck Height and Compression Ratio
When moving to a 92mm bore, your compression ratio can climb quickly if you aren''t paying attention. Always measure your deck height (the distance from the top of the piston at Top Dead Center to the top edge of the cylinder) before final assembly. We generally recommend a deck height of .040 to .060 inches for a reliable street engine. If your deck height is too tight, you risk the piston hitting the head at high RPM; if it is too loose, you lose quench and efficiency. Use copper head shims or base shims to dial in your deck height, which will help you achieve a manageable compression ratio (typically 8.0:1 to 8.5:1 for pump gas) to keep your air-cooled VW running cool and strong.
