Tip 1: Surface Preparation is Paramount

Before you even think about striking an arc, ensure that both the tab and the mounting surface on your chassis are stripped down to bright, shiny metal. These tabs come in raw steel, but they often have a light coating of mill scale or shipping oil to prevent flash rust. Use a flap disc or a wire wheel to clean the welding zone thoroughly. A clean surface ensures maximum penetration and prevents porosity in your weld, which is critical for components that will handle significant loads or vibration.

Tip 2: Use a Sacrificial Bolt for Alignment

If you are welding two tabs parallel to one another to create a clevis mount (such as for a shock eyelet or a limit strap), always use a sacrificial bolt and spacers to hold the tabs in perfect alignment during the welding process. The heat from welding can cause the steel to "pull" or warp slightly. By bolting them together with the correct spacing, you ensure that your final hardware will slide through easily once the metal has cooled. Do not use your high-strength Grade 8 mounting bolt for this, as the welding heat can ruin the bolt''s tempering.

Tip 3: Manage Your Heat Cycles

When welding 3/16-inch plate to thinner-walled tubing (common in many sand rail frames), focus your arc primarily on the thicker tab and then "wash" the puddle onto the tubing. This technique prevents burn-through on the thinner chassis tube while still ensuring a deep, structural bond on the tab. Allow the part to air-cool naturally; never quench a structural weld with water, as this can make the steel brittle and lead to stress fractures down the road when you are hitting the whoops at high speed.
