1. Prioritize Body Bracing Before Cutting
Before you even think about firing up the plasma cutter or grinding wheel to remove your old, rusted heater channel, you MUST brace the body. Because the heater channel is the primary structural link between the front and rear of the car, the body will likely sag or "taco" once the old channel is removed. I recommend welding temporary cross-braces across the door openings and diagonally across the interior. This ensures that when you weld the new KeyParts channel in place, your door gaps remain perfect and you don''t end up with a car that is permanently twisted.
2. Proper Surface Preparation for Welding
The black coating found on these heater channels is a transport primer designed to prevent flash rust during shipping and storage; it is not a final finish or a true weld-through primer. For the strongest possible plug welds and butt welds, you should grind the primer back to bare metal at all contact points where welding will occur. Once the channel is tacked into place, I highly suggest using a high-quality zinc-rich weld-through primer on the interior surfaces that will be inaccessible after the final assembly to prevent future corrosion from the inside out.
