PRO TIPS
1. Structural Bracing is Non-Negotiable
Before you even think about cutting out your old, rusted heater channel, you must brace the door opening. Weld a temporary cross-brace (X-brace) or a heavy square tube between the A-pillar and the B-pillar, and another from the pillar to the center tunnel. If you remove the heater channel without bracing the body, the entire shell will sag. Once that happens, it is nearly impossible to get the new channel aligned correctly, and your doors will never fit or latch properly again. Measure three times, brace once, and weld once.
2. Internal Corrosion Protection
While these heater channels come with a shipping primer, the internal cavity is a prime spot for future rust because of the condensation that forms when hot air meets a cold steel channel. Before you perform the final weld-in, we highly recommend spraying an internal frame coating or a cavity wax through the heater outlets. This extra layer of protection prevents the "inside-out" rot that claimed the original factory channels. Taking ten minutes to coat the interior now will add decades to the life of your restoration.
3. Test Fit with the Door and Running Board
Aftermarket body panels are excellent, but every 50-year-old VW body has its own unique "personality." Before you fully weld the new channel into place, use Cleco fasteners or sheet metal screws to mock it up. Hang the door and install the running board to ensure the gaps are even and the running board sits level. This is the only way to guarantee that the heater channel is positioned at the correct height and angle. It is much easier to adjust a few screws now than it is to grind out a foot of solid weld later because the door is rubbing the top of the channel.
