1. Master the Surface Prep for Perfect Penetration
Since these body tabs are made of raw mild steel, they often arrive with a thin layer of oil or light mill scale to prevent shelf rust. Before you even think about firing up the welder, you must clean the tab and the mounting surface thoroughly. Use a flap disc or a wire wheel to strip the metal down to a bright, shiny finish. If you leave mill scale on the tab, your weld bead will "float" on top rather than penetrating deeply into the base metal, which is a recipe for a mount snapping off mid-trail. After grinding, a quick wipe-down with acetone will ensure there are no contaminants left to cause porosity in your weld.
2. Use a "Dummy Bolt" for Perfect Alignment
When you are welding multiple tabs to a chassis for a single body panel, alignment is everything. If one tab is slightly off, the bolt won''t line up, and you''ll end up cross-threading hardware or stressing the body panel. A pro-level trick is to bolt the tabs directly to your panel (or a jig) using a 1/4-inch "dummy bolt" before you tack weld them to the frame. This ensures that the spacing is perfect. Once they are tacked in place, remove the hardware and the panel before performing the final weld-out. This prevents the heat from the welding process from distorting your panel or seizing the bolt into the tab.
3. Manage Heat to Prevent Warpage
While .085-inch steel is robust, it can still warp if you dump too much heat into it at once, especially when welding the bent wings to a thinner tube. I recommend using a series of short tacks on opposite sides of the wings to "stitch" the tab into place. Allow the metal to cool for a few seconds between tacks. If you are TIG welding, keep your heat focused on the thicker chassis tube and "wash" the puddle onto the edge of the tab. This technique ensures a strong bond without melting away the edge of the tab, keeping the 1/4-inch hole perfectly round and ready for assembly.
