PRO TIPS
PRO TIP 1: Mastering Belt Tension with Shims. The most common mistake when installing a new pulley is improper belt tension. In an air-cooled VW, your belt tension is adjusted by adding or removing shims between the two pulley halves. If the belt is too loose, it will slip and cause overheating; if it is too tight, it will prematurely destroy the bearings in your alternator or generator. Always ensure you have a total of 10 shims. Any shims not used between the halves to tighten the belt must be placed on the outside of the outer pulley half under the nut. This ensures the pulley nut can be torqued down fully against the stack without bottoming out on the shaft threads.
PRO TIP 2: Inspect Your Woodruff Key. Before sliding your new EMPI pulley onto the shaft, meticulously inspect the woodruff key and the keyway on the alternator/generator shaft. A worn or "rolled" key can cause the pulley to wobble, which leads to vibration and eventual failure of the pulley center. If the key doesn''t fit snugly, replace it immediately. We also recommend applying a tiny drop of blue thread-locking compound to the pulley nut to ensure it doesn''t vibrate loose, but never over-torque it beyond 40-45 ft-lbs, as you risk distorting the pulley halves.
PRO TIP 3: Alignment is Everything. While the finned design is excellent for cooling, its effectiveness depends on proper belt alignment. Once installed, use a straight edge to verify that the top pulley is perfectly in line with the crankshaft pulley. If the alternator is sitting too far forward or backward in the stand, the belt will ride at an angle, causing the belt to flip or wear out prematurely. If you find an alignment issue, you may need to adjust the position of the alternator/generator within the strap or check for debris behind the backing plate that might be tilting the unit.
