PRO TIPS
1. Structural Bracing is Non-Negotiable
Before you ever spark up the plasma cutter or grinder to remove your old, rusted heater channel, you MUST brace the body. Because the heater channel is the primary bridge between the front and rear of the car, removing it without internal bracing will cause the body to fold or "taco" in the middle. We recommend welding temporary 1-inch square tubing in a "cross" or "X" pattern across the door opening, connecting the A-pillar to the B-pillar and the floor to the pillars. This ensures that when the new metal is tacked into place, your door gaps remain perfect and the body doesn''t shift out of alignment.
2. Internal Corrosion Protection
One of the biggest mistakes builders make is welding in a new channel and leaving the inside bare. Heater channels usually rust from the inside out because of condensation and trapped moisture. Before installation, we highly recommend spraying a weld-through primer on the mating surfaces and using a long-wand internal frame coating or cavity wax inside the channel after all welding is complete. 3. Test Fit with the Door and Fender
Never fully weld the heater channel into place until you have test-fitted the door and the front fender. Use Cleco fasteners or temporary sheet metal screws to hold the channel in position, then hang the passenger door to check the bottom gap. The heater channel defines the door sill line; if it is tilted too high or too low, your door will never shut correctly. Likewise, check the bolt holes where the heater channel meets the fender and the running board. Taking an extra hour to mock up these exterior panels will save you days of frustration and "re-work" later in the paint and assembly phase.
