Tip 1: Clean the Commutator Surface
Before installing your new brushes, it is absolutely vital to inspect the commutatorthe copper segments on the generator armature that the brushes ride on. If the commutator is covered in carbon dust, oil, or looks blackened, your new brushes will wear out prematurely or arc. Use a specialized commutator stone or very fine 400-600 grit sandpaper to lightly clean the copper until it shines. Never use emery cloth, as the particles are conductive and can short out the segments of your armature, leading to a total generator failure.
Tip 2: Check Your Brush Spring Tension
New brushes are only as good as the springs that hold them against the armature. While you have the generator open or the inspection covers off, check the tension of the brush holder springs. If the springs feel weak or have been overheated and lost their "snap," they won''t provide enough downward pressure to maintain a solid electrical connection. This creates a curved profile on the brush face that matches the armature perfectly. If you don''t seat them manually, avoid high-RPM driving for the first 20-30 miles to allow the brushes to naturally wear into their seats without excessive arcing or heat buildup.
