1. Proper Surface Preparation for Structural Integrity
Before you even think about striking an arc, ensure that the mounting surface on your chassis or control arm is ground down to shiny, bare metal. Since these shock bosses are made of mild steel, they weld beautifully, but any paint, powder coating, or rust will contaminate the weld pool and lead to a brittle joint. Use a flap disc to clean the area, and consider chamfering the base of the boss slightly to allow for deeper weld penetration. A deep, consistent bead around the entire circumference of the boss is essential to ensure it doesn''t tear away under the high leverage of a long-travel shock.
2. Protecting the Threads During the Weld Process
One of the most common mistakes builders make is warping the internal threads due to excessive heat or getting weld spatter inside the hole. To prevent this, thread a sacrificial 1/2-inch bolt (not your final high-grade hardware) into the boss before you start welding. This acts as a heat sink and keeps the internal threads clean.
