1. Proper Surface Preparation is Paramount
Before you even think about striking an arc, you must remove the mill scale from the edges of the gusset and the mating surface of your chassis. Steel gussets often come with a thin layer of protective oil or scale from the manufacturing process that can contaminate your weld and lead to porosity. Use a flap disc or a wire wheel to get both surfaces down to "bright metal." This ensures deep penetration and a weld that is actually stronger than the surrounding material, which is critical for components that will see heavy vibration in an air-cooled VW environment.
2. Manage Your Heat with Stitch Welding
When welding a thick 3/16-inch gusset to thinner chassis tubing, it is easy to accidentally blow through the tube or warp the geometry of your frame. I always recommend tacking the gusset in all four corners first to lock it into position. Once tacked, use a "stitch weld" techniquemoving from one side of the gusset to the other rather than running one long, continuous bead. 3. Geometric Placement for Maximum Rigidity
To get the most out of your FAB-3031 gusset, always place it in the center of the joint you are reinforcing. If you are gusseting a round tube to a flat plate, ensure the gusset is perpendicular to the load path. For roll cages, placing these at the junction of the main hoop and the rear stays will significantly reduce "chassis groan" and flex during hard cornering.
