PRO TIP 1: The Critical Importance of Grounding
One of the most common causes of premature alternator failure in air-cooled Volkswagens is a poor ground connection. Because the alternator sits on a stand that is bolted to a painted or oily engine case, it often struggles to find a clean path to ground. To ensure the longevity of your new EMPI alternator, you MUST install a minimum 10-gauge ground wire directly from the alternator body to one of the alternator stand studs on the engine case. Failure to do this can cause the internal regulator to overheat and burn out, as it tries to search for a ground through the bearings or the fan housing. Always scrape away a small amount of paint or powder coating where your ground terminal meets the alternator body to ensure a "metal-to-metal" connection.
PRO TIP 2: Mastering Pulley Alignment and Belt Tension
When installing this alternator, pay close attention to the alignment of your crank pulley and your alternator pulley. If the belt is not perfectly straight, it will create lateral load on the alternator bearings, leading to a "whirring" noise and eventual failure.
