Overview
Upgrade your air-cooled powerplant with the most popular performance modification in the Volkswagen world: the 1641cc big bore kit. This AA Pistons 87mm x 69mm Piston and Cylinder kit is specifically engineered to provide a noticeable boost in displacement and torque without the requirement of expensive machine shop services. Designed as a "slip-in" kit for standard 1600cc dual-port or single-port engines, these cylinders feature a thinner wall at the base and head surface to fit directly into your stock engine case and cylinder heads. This makes it the ultimate "weekend warrior" project for the enthusiast looking to extract more spirit from their Beetle, Karmann Ghia, or Bus without tearing the entire engine down for professional boring. By increasing your bore from the factory 85.5mm to 87mm, you gain an immediate edge in throttle response and hill-climbing ability, providing that extra grunt needed in modern traffic conditions.
Quality is paramount when it comes to the internal combustion heart of your VW, and this kit delivers with hypereutectic cast pistons and precision-honed cast iron barrels. The hypereutectic casting process involves a high-silicon aluminum alloy that offers superior thermal expansion control compared to standard cast pistons, allowing for tighter clearances and quieter operation while maintaining excellent durability under heat. Each kit comes as a complete set of four, including pre-fitted piston rings, wrist pins, and wire-style circlips to ensure a seamless installation process. Whether you are refreshing a tired daily driver or building a budget-friendly street engine, this 1641cc kit represents the perfect balance of affordability and performance. At Appletree Auto, we know that every pony counts, and this kit is the proven recipe for a more reliable, more powerful air-cooled experience.

Pro Tips from the Appletree Specialist
1. Prioritize Proper Ring Gapping
Even though these kits come with rings, you should never assume they are ready for immediate installation. Always check the end gap of every piston ring by placing it inside the cylinder and using a feeler gauge. If the gap is too tight, the rings can expand under heat and touch ends, which leads to catastrophic cylinder wall damage or broken ring lands. For a 1641cc street engine, aim for a gap that follows the manufacturer''s specific recommendation, typically around .004 inches per inch of bore. Taking thirty minutes to double-check this will save your engine''s life in the long run.
2. Thoroughly Clean the Factory Anti-Rust Coating
When you pull these cylinders out of the box, you''ll notice a sticky, oily film on the cooling fins and inside the bores. This is a shipping preservative designed to prevent rust while the parts sit on the shelf. You must remove this entirely using a high-quality solvent or brake cleaner before installation. If left on the cooling fins, it will bake into a hard shell that traps heat, and if left in the bore, it can contaminate your oil and prevent the rings from seating properly. Clean them until a white paper towel comes out spotless, then apply a very light coat of fresh engine oil to the bore just before assembly.
3. Manage Your Compression and Heat
Because the 87mm "slip-in" cylinders have thinner walls than standard 85.5mm cylinders, they are more sensitive to overheating. It is absolutely critical that all of your factory tinware, seals, and the "doghouse" oil cooler system are in perfect working order. We also recommend checking your deck height (the distance from the top of the piston to the top of the cylinder) during assembly. Aiming for a compression ratio around 7.5:1 to 8.0:1 is the "sweet spot" for 1641cc engines; going too high with these thinner walls can lead to warped cylinders or head leaks. Always use a high-zinc break-in oil to protect your flat-tappet camshaft during the initial startup.
