PRO TIPS
1. Master the Art of Shim Adjustment
The tension of your fan belt is controlled entirely by the number of shims placed between the two pulley halves. If the belt is too loose, remove a shim from the center and move it to the outside (between the outer pulley half and the nut). If the belt is too tight, add a shim to the center from the outside stack. A perfectly adjusted belt should have about 1/2 inch (13mm) of deflection when pressed firmly with your thumb at the midpoint between the crank pulley and the generator pulley. Never throw away "extra" shims; they must always remain on the generator shaft, either inside or outside the pulley, to ensure the large generator nut can tighten down fully against the assembly.
2. Inspect for Sharp Edges and "V" Wear
Whenever you have the pulley off, run your finger (carefully!) along the inner faces where the belt makes contact. If you feel a sharp "lip" at the outer edge or a deep concave groove in the center, the pulley is "spent" and will act like a lathe, shaving rubber off your new belt until it snaps. One of the most common ways air-cooled owners ruin a brand-new pulley is by trying to hold it still with a screwdriver jammed through the cooling holes while tightening the 21mm nut. This often bends the pulley halves, causing a "wobble" that vibrates the entire engine. Instead, use a dedicated VW pulley wrench or a strap wrench to hold the assembly securely. When tightening the nut, ensure that the belt is not being "pinched" between the halves; rotate the engine by hand as you snug the nut down to allow the belt to ride up into its natural position. This prevents the pulley halves from warping and ensures your 6-volt system remains balanced and vibration-free.
