        1. Body Bracing is Mandatory

        Before you ever touch a cutting wheel to your old heater channel, you must brace the door opening. The heater channel is a primary load-bearing component of the Beetle''s unibody design. If you cut out a significant portion of the channel without welding a temporary steel brace across the door pillars, the body will likely sag. Even a fraction of an inch of movement can result in doors that will never latch correctly again. We recommend welding a "cross-brace" from the A-pillar to the B-pillar to lock the geometry in place before you begin the extraction of the rusted metal.

        2. Master the "Plug Weld" Technique

        To achieve a factory-look finish and maximum strength, use a hole punch tool or a drill bit to create 5/16-inch holes along the flanges of your new repair panel. Once the panel is clamped into place, perform "plug welds" through these holes onto the solid remaining metal of the inner channel. This mimics the original factory spot welds. After welding, grind the plugs flush with a flap disc. This method provides a much cleaner appearance and a more structurally sound bond than a continuous bead weld, which can often warp the thin sheet metal of the body.

        3. Don''t Ignore Internal Rust Prevention

        The reason heater channels rot from the inside out is due to condensation and trapped debris. Since you are opening the channel up, this is your one chance to treat the interior. Before welding the new panel closed, vacuum out any loose scale from the remaining internal sections of the channel and apply a high-quality, heat-resistant zinc or weld-through primer. Once the welding is finished and the metal has cooled, we highly recommend spraying a cavity wax or internal frame coating through the heater vents to seal the raw metal inside. This extra step ensures that your repair lasts for another fifty years instead of just five.
